That Time Our Wall Assembly Almost Failed (And Why We Now Nail The Specs)

The Job That Changed How I Look at a Wall

It started with a simple question from our lead architect: "Can we do the partition walls for the new co-living project with steel framing and cement board?"

Standard stuff, right? We're Construction Specialties. We spec out Division 10 products—wall protection, expansion joints, the details that make a building work. But this project was different. It was our first foray into this developer's portfolio, and they had a rep for being… particular.

I told myself I knew the materials. I'd reviewed specs for cement board and metal stud framing on dozens of projects. How hard could it be to get a simple partition wall right?

Spoiler: Harder than I thought.


Background: The Co-Living Conundrum

The project was a 150-unit co-living conversion in downtown Austin. The developer wanted a durable, sound-mitigated solution for the interior partition walls. No shared-wall noise complaints. That was the promise we made.

The core spec was straightforward:

  • Cement board substrate in wet areas (think kitchens and bathrooms)
  • Metal stud framing for structural lightness and speed
  • Rockwool insulation for fire and acoustic performance
  • A standard corner bead profile for the drywall finish

I approved the initial material supplier list. The general contractor had a preferred steel framing company they'd worked with before. Everything looked fine on paper.

I should have verified the paper.

The First Red Flag: Steel Framing Prices

In Q1 2024, our procurement team flagged something odd. The metal stud framing prices from the GC's preferred supplier were 15% lower than the other two quotes they'd gotten. I don't have hard data on why their pricing was so different—maybe they'd overstocked before the steel price hike—but it felt off.

We didn't investigate. That was mistake number one.


The Process: What Actually Happened

Framing went up fast. The crew was experienced. They used a standard 20-gauge steel stud at 16" o.c., which was fine for a non-load-bearing partition wall. They even installed the rockwool correctly (25mm slabs, friction-fit between studs). So far, so good.

The trouble started when they hung the cement board.

Turn 1: The Cement Board Debacle

The crew installed the cement board in the bathrooms. On a Tuesday morning, I walked in and noticed something immediately: the corners were cracking. Not hairline cracks. Actual structural breaks along the butt joints.

I assumed 'same specifications' meant identical results across vendors. Didn't verify. Turned out the cement board the GC's supplier delivered had a higher moisture absorption rate than what we'd specified—it expanded when the mud was applied, then shrank as it dried. The corner joints couldn't handle the movement.

We rejected the entire batch. All 80 sheets. The supplier claimed it was 'within industry standard'—but it was not within our spec. The replacement cost them $3,200 plus a week of schedule delay.

(Note to self: always check the actual product data sheet, not just the brand name.)

Turn 2: The Corner Bead Profile That Didn't Match

Then came the corner bead. The GC ordered a standard L-bevel profile—thin, cheap, functional. But we'd specified a bullnose profile for the common areas. The architect wanted a softer, more residential look. The contractor bought the wrong profile entirely.

I ran a blind test with our project team (five people): same cement board finish with the L-bevel vs. the bullnose profile. Four out of five identified the bullnose as 'higher quality' without knowing the difference. The cost increase was $0.80 per linear foot. On a project with 2,000 linear feet of corner bead, that's $1,600 for measurably better perception.

The developer didn't flinch when we said we needed to re-order. They just wanted it right. But the delay annoyed them.

Turn 3: The Steel Framing Company's Gauges

Remember the cheaper steel framing? When we dug into the delivery after the cement board issue, we found the studs were 22-gauge, not the 20-gauge we'd specified. The supplier had substituted a lighter gauge to meet the lower price. It was within code—barely—but it made the wall assembly less robust for the heavy cement board cladding.

The GC's structural engineer approved it anyway. I didn't escalate it. That was mistake number two. I should have.

Here's the thing: the wall didn't fall down. But every time I walk through that project, I think about the steel studs flexing more than they should when a guest slams a door.


The Result: What We Delivered vs. What I Wished We'd Done

We finished on time, technically. The developer signed off. The co-living space opened. No catastrophic failures. But there are things I'd do differently.

That quality issue with the cement board cost us a $22,000 redo and delayed our launch. The corner bead debate added $1,600 and two weeks of tension. The steel framing issue? That one will live with me. It's not catastrophic, but it's not the quality we promise.

We upgraded our specification verification protocol after this project. Now every contract includes a clause requiring product data sheets to match the spec before delivery. We check gauge thickness, board density, and profile shape. We don't trust the supplier's word—we trust the printed spec.


The Replay: What I Learned

I wish I had tracked customer feedback more carefully before and after this project. What I can say anecdotally is that the developer's follow-up project (a bigger one, 300 units) asked for us by name. But it could have easily gone the other way.

A few takeaways if you're dealing with partition walls right now:

  1. Don't assume metal stud framing prices are a fair comparison. Verify the gauge and the coating (G60 vs. G90). A $0.10-per-foot saving could cost you $1,000 in rework.
  2. Your corner bead profile matters for perception. Spend the extra $0.80 per linear foot. It's the difference between 'looks okay' and 'feels premium.'
  3. Rockwool is forgiving. Cement board is not. If you're buying rockwool for sale from a new supplier, test a sample before you commit to 10,000 square feet.
  4. Vet your steel framing companies. A low quote might mean a gauge switch. Get it in writing.

We're Construction Specialties. We don't make the drywall. We make the wall protection—the Acrovyn corner guards, the expansion joints, the accessories. But if the wall itself isn't built right, our products can't save the installation.
